How we work

How thick does a warehouse floor slab need to be?

It depends on the racking leg loads, the truck type and the ground. We design the slab thickness, sub-base and joint layout to the loads in your racking and handling schedule rather than assuming a standard depth, which avoids both cracking and needless cost.

In detail

Wide spans and clear internal height

A distribution centre earns its money from clear, uninterrupted floor area and generous eaves height. That pushes the structure towards long-span portal frames or lattice roofs that keep internal columns to a minimum, so racking, aisles and mechanised handling can be laid out without dodging steelwork. We size the rafters, columns and haunches for the full combination of roof, snow, wind and services load, and we set the eaves and apex heights to suit the racking configuration and any future automation.

Longer spans make deflection and stability the governing checks rather than pure strength. We control apex and eaves deflection so roof lights, gutters and cladding are not distorted, and we design the plan and rafter bracing so the whole shed resists wind and keeps the frames upright. Where mezzanines or pick towers are planned, we integrate their loads into the main frame from the start rather than bolting them on later.

Floor slabs for racking and materials handling

The floor is the most safety-critical part of a warehouse. High-bay racking concentrates very large loads onto small base plates, and a fully loaded rack leg can apply several tonnes to a point the size of a saucer. We design the ground-bearing slab, its thickness, joint layout and sub-base, to carry the racking leg loads, the fork-lift and reach-truck wheel loads and the uniformly distributed load, all to the relevant Concrete Society and Eurocode guidance.

For narrow-aisle and very-narrow-aisle operations the floor also has to be flat. We specify the flatness and levelness tolerances the truck type demands and coordinate them with the slab design, because a floor that carries the load but fails the flatness class will still stop a high-reach truck from working. Where poor ground would cause the slab to settle, we design pile-supported or ground-improved solutions to protect both capacity and flatness.

Docks, canopies and the operational envelope

Loading is where the structure meets the operation. Dock levellers, dock pits, canopies and the yard slab all carry heavy, repeated vehicle loads and need to be tied into the main structure without cracking the junction. We design the dock retaining edges, the pit structures and the cantilever or propped canopies over the doors, checking them for wind uplift as well as vertical load.

We calculate wind and snow actions to BS EN 1991-1-4 and BS EN 1991-1-3, paying particular attention to snow drifting against the tall parapets and multi-bay valleys that big sheds create, since a drift can locally exceed the uniform snow load by a wide margin. We also address the fire engineering the building needs, including boundary conditions and the behaviour of the frame in fire, so the design satisfies Approved Document B and the insurer.
